format card taking hours!!!!???

right, i'm trying to put a new configuration onto the dash after fitting suispension pots and wheel speede sensors, i've tried to save it all to the card, and when you open the card up its there on it, but the dl1 and dash2 aren't changing or recognising the change, its exactly as it was before, so i thought i'd re format the card and 2hrs 35 mins later, its only 45 %complete??? there's no track data on this card. am i doing something wrong? i'm getting very frustrated with it.
it's normally a very simple task, i've put other things on it and changed the configuration, but never had this!!!!!!

4hrs 10mins to format the card!!!!!!!
i've done this before and its taken 3 seconds on the same lap top!!!
baffled by it all
